What packaging must do, in order of priority

Garment packaging has three jobs, and they rank in a strict order: protect the product, satisfy the channel's requirements, and express the brand. Protection means keeping garments clean, dry and uncrushed from the sewing line to the end customer, through humid containers, rough handling and warehouse storage. Channel requirements means whatever Amazon, a 3PL, a department store or a courier demands before they will accept and process your goods. Branding comes last because a beautiful box around a mildewed hoodie helps nobody.

The standard export configuration that achieves job one is simple and cheap: each folded garment in an individual polybag, polybagged garments packed flat in a corrugated export carton, cartons taped, marked and palletised or loose-loaded. Everything else in this guide is a variation on that baseline.

Budget-wise, plan packaging as its own cost line rather than assuming it is included. Basic polybag-and-carton packing usually is included in garment prices; printed boxes, custom tissue, hangtags with strings, stickers and premium mailers are extras that typically add somewhere between 0.20 and 1.50 EUR per unit depending on ambition, plus their own MOQs and lead times of two to four weeks for custom printing.

Polybags: the unglamorous essential

The individual polybag is the single most important piece of garment packaging. It keeps each unit clean and dry through the container journey and warehouse life, and it is required by virtually every fulfilment operation. Standard spec is a clear LDPE or CPP bag, commonly 30-60 micron, self-seal flap, sized so the folded garment fits flat without ballooning.

Two compliance details are easy to miss. First, suffocation warnings: bags with an opening above a certain size must carry a printed suffocation warning in several US states and this has become the global default, so simply order all polybags with the warning printed in English, and add other languages if your 3PL asks. Second, ventilation holes are standard for garments that may be packed with residual moisture, though many operations prefer sealed bags with desiccants for humid-season sea freight.

Decide early whether the polybag is also your consumer-facing bag. If customers receive the garment in it, a printed matte bag with your logo, or a frosted zip-lock bag, upgrades perceived quality for a few extra cents. If a 3PL repacks into mailers anyway, spend nothing here beyond the clear standard bag and put the budget into the mailer instead.

Tissue, hangtags, stickers and inserts

Hangtags are the cheapest high-impact branding item: a printed card on a string or plastic tab, carrying brand story, style name, size and often the barcode. Typical costs are a few cents each at volume, with custom shapes, foils and thick recycled boards costing more. Spec the attachment point in the tech pack, usually through the care label or a side seam, never through the fabric of visible areas where the tab leaves a hole.

Tissue paper, printed or plain, turns a polybag into a presentable retail unit and costs very little; a sticker sealing the tissue adds a second branding surface. Inserts, thank-you cards, discount cards or styling cards, ride along at printing cost and are one of the few packaging items with measurable repeat-purchase value for direct-to-consumer brands.

The discipline is to treat all of these as bill-of-materials items with artwork files, dimensions, paper weights and placement instructions, exactly like fabric and trims. Export cartons, carton marks and pack ratios

Bulk garments travel in corrugated export cartons, typically double-wall, holding anywhere from 20 t-shirts to 60 depending on garment weight, with a practical carton weight limit around 15-20 kg so warehouse staff can lift them. Cartons should be sized to common pallet footprints and filled fully, since half-empty cartons crush and inflate freight billed by volume.

Carton marking is standardised in spirit if not in law: each carton shows the purchase order number, style, colour, size breakdown, quantity, carton number in sequence, gross and net weight, dimensions and origin. Retail and 3PL customers usually mandate an exact carton mark format and barcode label; get that requirement into the factory's hands before packing starts, not after.

Pack ratio is a real merchandising decision. Solid-size cartons, one size per carton, are easiest for warehouses and are the default for e-commerce fulfilment. Ratio packs, mixed sizes in a set proportion per carton, suit wholesale customers who order in prepacks. Confirm with your warehouse which they need, because repacking a container of wrongly assorted cartons is expensive, slow and demoralising.

Amazon FBA and 3PL preparation

Fulfilment operations accept goods only in their required prep state, and for apparel on Amazon FBA that generally means: each unit in a sealed polybag with a suffocation warning, a scannable barcode, FNSKU or acceptable equivalent, on the outside of the bag, no exposed hangtag strings that can tangle, and units and cartons within the size and weight limits of the programme. Carton-level requirements cover label placement, carton content accuracy and shipment registration.

The cheapest place to do FBA prep is the factory, during packing, where labelling each unit costs cents; the most expensive is discovering non-compliance at the fulfilment centre, where remediation fees, delays or returned shipments follow. Send the factory your barcode files and a one-page prep spec, then have your pre-shipment inspection verify a sample of units against it.

Programme requirements change and vary by marketplace and 3PL, so treat any specific rule as something to verify in the current documentation of your fulfilment provider before each season. The stable principle is that prep belongs upstream: everything a warehouse would charge you per-unit to do, a garment factory can do at packing for less.

Sustainable packaging options that actually work

The realistic sustainable swaps in garment packaging are: recycled-content LDPE polybags, widely available and near cost-parity with virgin film; paper-based garment bags with glassine or kraft construction, which work for wovens and knits that are not humidity-sensitive but offer weaker moisture protection on sea freight; and home-compostable films, which exist but cost several times more and have shorter shelf lives. FSC-certified hangtags and recycled tissue are easy wins with negligible cost impact.

Be careful with claims. Green claims on packaging are increasingly regulated, notably in the EU, and vague wording such as eco-friendly without substantiation invites trouble. If you print recycled content percentages or compostability standards on packaging, hold the supplier certificates that back them, and verify the current claim rules in your sales markets.

A pragmatic sequence for a growing brand: start with recycled-content polybags and FSC hangtags, which change nothing operationally; move to right-sized cartons and eliminated void fill, which save money as well as material; and treat compostable film or reusable packaging as a later, deliberate investment once volumes justify the MOQs. Turkish packaging suppliers offer recycled film and certified paper stocks as standard, so sourcing these through your factory is straightforward.

The packaging spec: what to send your factory

Factories pack to instructions, and vague instructions produce airport-souvenir results. A complete packaging spec is one or two pages inside or alongside the tech pack listing every packaging component with dimensions, materials, artwork file references and MOQs, the folding method with a photo or diagram, what goes inside each polybag, the carton pack ratio and carton mark format, and any channel prep such as barcode placement.

Ask for a packed sample or at minimum photos of one fully packed unit and one open carton before bulk packing begins. This costs a day and catches the classic failures: wrong fold, hangtag punched through the chest, barcodes inside the bag, cartons at 25 kg. Build the same checks into the final AQL inspection so packing is verified on real shipment cartons.

Finally, order packaging with overage, five to ten percent above garment quantity, and keep artwork source files under your control, not only at the factory. Packaging is the least glamorous part of production, and the part customers physically touch first; it rewards exactly the same discipline as the garments themselves.
