What size grading is and why it decides your return rate
Size grading is the process of scaling a base-size pattern up and down to create the full size range. The factory fits and approves one sample size, usually a medium, and every other size is generated from it by adding or removing set amounts at defined points: chest, waist, hip, length, sleeve and so on. Those set amounts are the grading increments, or the grade rule.
Grading matters commercially because most fit-related returns are not caused by the base size. A brand approves a medium that fits the fit model perfectly, then discovers the XL is tight across the chest and the XS has sleeves that swallow the hand. That happens when increments are applied linearly to a body that does not scale linearly, or when the grade rule was simply borrowed from an unrelated product.
The practical takeaway is that grading is a design decision, not a technical afterthought. A brand that supplies a graded spec, or at least reviews the factory's proposed grade rule before bulk, controls its fit across the range. A brand that only ever checks the sample size is guessing on 80 percent of what it ships.
EU, US and UK size systems compared
The three major labelling systems describe similar bodies with different numbers. EU womenswear runs on numeric sizes such as 34-44, where a 38 corresponds roughly to a UK 10 and a US 6. UK womenswear uses 6-18, and US womenswear 2-14, so the common shorthand is that UK size equals US size plus four, and EU size equals UK size plus 28. These are conventions, not standards, and vertical retailers shift them deliberately, which is why vanity sizing makes cross-brand comparison unreliable.
Menswear is simpler because it leans on body measurements. Shirts are often sold by collar size in centimetres or inches, tailoring by chest measurement, where an EU 48 jacket approximates a UK/US 38 chest in inches. Casualwear in all three markets mostly uses alpha sizing, S through XXL, which hides the differences but does not remove them: a US L typically carries a larger chest than an EU L.
For a brand selling into several markets the safest approach is to design one measurement chart in centimetres, then map label sizes onto it per market rather than regrading the garment. Decide whether your S-M-L run is cut to EU, UK or US expectations, state the actual garment measurements on your size chart, and keep the mapping consistent across every product so a returning customer can reorder blind.
Standard grading increments by garment type
A grade rule lists how much each point of measure changes between sizes. For adult tops in alpha sizing, a common baseline is 4-6 cm on the full chest circumference per size, 1-1.5 cm on body length, 1-1.5 cm on sleeve length and around 1 cm on shoulder width. Bottoms typically grade 4-5 cm on the waist and hip and 0.5-1 cm on the inseam per size.
Increments should not stay constant across the whole range. Many blocks use a smaller grade between XS and S and a larger grade from L upward, for example 4 cm steps in the core sizes and 6 cm steps into XL and XXL, because bodies diverge more at the ends of the range. Extended sizing, above XXL, usually needs a separate grade rule and sometimes a reshaped block, since simply enlarging a medium distorts armholes and necklines.
Knits tolerate coarser grading than wovens because the fabric stretches to absorb small errors, which is why a t-shirt can survive a borrowed grade rule that would ruin a tailored shirt. Fitted wovens, outerwear with linings, and anything with a set-in sleeve deserve a properly engineered grade with the armhole, sleeve cap and neck graded together rather than scaled blindly.

Fit blocks: the foundation under every style
A fit block, or sloper, is a proven base pattern for a product category: your t-shirt block, your hoodie block, your five-pocket denim block. It encodes the shoulder slope, armhole depth, ease and balance you have already tested on bodies. New styles are then built as variations of the block, changing design details while inheriting the fit that already works.
Blocks are the single biggest lever for consistency across a range. If every top starts from the same block, a customer who is a medium in one style is a medium in all of them, and your grading, tolerances and size chart can be shared across products. Without blocks, every style is a new fitting project, sampling rounds multiply, and fit drifts season to season.
Building a block is straightforward in practice: take your best-fitting existing garment or an approved sample, have the pattern digitised, fit it on a consistent fit model or dress form over two or three rounds, then freeze it. Turkish factories working with brands routinely develop from a customer's reference garment, so shipping your best seller to the factory with comments is a legitimate way to establish a block quickly.
Tolerance tables: what counts as in spec
No two mass-produced garments measure identically, so specs carry tolerances: the allowed deviation from the target measurement before a garment is defective. Typical tolerances for tops are +/- 1 to 1.5 cm on chest and waist circumference, +/- 1 cm on body length, +/- 0.5 cm on shoulder and collar, and +/- 0.5 cm on small details such as cuff height. Bottoms usually allow +/- 1 cm on waistband and +/- 1 to 1.5 cm on inseam.
Tolerances exist because fabric relaxes, stretches and shrinks through cutting, sewing, washing and pressing, and because human operators sew to seam allowances that vary by a millimetre or two. Setting a tolerance of zero does not produce perfect garments; it produces arguments. Setting no tolerance at all produces a spec the factory cannot fail, which is worse.
Write tolerances into the tech pack next to each point of measure, and make sure your quality inspection measures against them. During an AQL inspection, garments outside tolerance on key points count as measurement defects, so the tolerance table is effectively the contract that decides whether a shipment passes. Agree it before bulk, not after.
Common grading mistakes and how to avoid them
The most frequent mistake is grading only the sample size review: brands approve the medium and never see a graded size until bulk arrives. The fix costs little: ask for a size-set sample, one garment per size or at least the smallest, base and largest, and measure all of them against the graded spec before cutting bulk fabric.
The second mistake is copying a size chart from a competitor's website. Published charts show body or garment measurements without the grade logic, ease or block behind them, so the copied numbers rarely reconcile into a sewable pattern. Use competitor charts as market intelligence for where to position your sizing, then build your own spec from your own block.
The third is ignoring shrinkage. A cotton jersey tee can lose 3-5 percent in length after the first wash; if the pattern was not compensated, every size ships long and returns short. Ask the factory for shrinkage test results on the actual bulk fabric and confirm whether the pattern includes shrinkage allowance, especially on garment-washed and garment-dyed programs.
