Down versus synthetic fill: an honest comparison

Down (typically 80/20 or 90/10 duck or goose, 550-700 fill power) gives the best warmth-to-weight ratio and packability, but costs more, requires down-proof shells and careful washing instructions, and loses insulation when wet. Responsibly sourced down with RDS documentation can be arranged through our fill suppliers for programs that require it.

Synthetic fills such as polyester wadding and down-alternative microfibre clusters (typically 100-300 GSM depending on panel) are cheaper, hypoallergenic, insulate when damp and survive commercial washing better. Most fashion puffers at mid-market price points use synthetic fill, and we will tell you plainly when down adds cost without adding value your customer will notice.

Baffle construction and shell fabrics

Construction choice shapes both look and warmth: sewn-through quilting is the standard for fashion puffers and lighter jackets, while box-baffle construction eliminates cold spots for serious winter pieces at higher labour cost. Channel widths from narrow 5 cm quilting to oversized duvet-style baffles are all producible, and heat-sealed (stitch-free) quilting is available for a cleaner face on selected shells.

Shells are usually 20D-40D nylon or polyester with cire or matte finishes and down-proof coatings, 290T-380T woven density, with recycled polyester options available. Heavier 600D shells suit workwear-adjacent padded jackets. Water-repellent DWR finishes, two-way YKK zips, internal storm flaps, elasticated or snap cuffs and detachable hoods are specified per style.

Program planning and realistic lead times

Padded outerwear is the slowest fabric category we run, and we plan accordingly. Sampling takes 2-3 weeks because quilting trials and fill-weight tuning are iterative, and bulk runs 6-8 weeks after approval given filling, quilting and lofting steps. Winter programs should be sampled by late spring for autumn delivery.

MOQ starts at 300 pieces per style. Fill weight can be varied between colourways only if the quilt pattern stays constant; changing baffle layouts mid-program effectively creates a new style, which we flag during development so costs stay predictable.

Quality checks specific to padded jackets

Puffers have their own failure modes, so our inspection protocol covers fill migration and even loft across panels, down leakage through needle holes, quilting stitch density, zip function under load and cold-crack checks on coated shells. Fill weights are verified against spec by panel weighing during inline QC.

Final AQL inspection adds measurement audit, appearance under bright light and packaging checks. Compressed poly-packing specifications are agreed in advance because over-compression can damage loft in transit.

Certifications and shipping

OEKO-TEX certified shells and linings are available, partner factories are audited to BSCI or Sedex, and recycled shell fabrics with GRS documentation can be sourced on request. Care labelling for down products is prepared to EU norms.

Road freight reaches EU markets in 3-7 days; volumetric weight matters for puffers, so we optimise carton compression within safe limits and quote sea freight for high-volume intercontinental orders.
