Screen Printing vs DTG vs DTF

The three dominant garment printing methods solve different problems, and choosing by habit rather than by run size and artwork costs real money. This guide compares them on the axes that matter and ends with a simple decision rule.

How each method actually works

Screen printing pushes ink through a fine mesh stencil, one screen per colour, directly onto the fabric. It is the oldest and still the dominant industrial method, because once screens are made, each additional print costs very little. Inks are typically plastisol, which sits on the surface with strong opacity, or water-based and discharge systems that dye into the fibre for a soft, vintage hand.

DTG, direct-to-garment, is inkjet printing straight onto the shirt: the garment is pretreated, printed with water-based CMYK plus white inks, and heat-cured. There are no screens and no per-colour cost, so a photograph costs the same as a one-colour logo, which makes DTG the tool for small runs and complex art on cotton.

DTF, direct-to-film, prints the design onto a PET film, dusts it with a hot-melt adhesive powder, cures it, and then heat-presses the resulting transfer onto the garment. Because the print bonds via adhesive rather than into the fibre, DTF works on nearly any fabric, cotton, polyester, blends, nylon, and transfers can be produced centrally and applied later, which suits on-demand and mixed-product operations.

Cost per unit: it is all about run size

Screen printing is a fixed-cost-plus-tiny-marginal-cost business. Making screens and setting up the press costs real money per colour, but each print then adds cents. So a 6-colour design is expensive at 30 pieces and cheap at 1,000. DTG and DTF are the opposite: near-zero setup, but every print costs roughly the same in ink, film and machine time, so unit cost barely falls with volume.

The crossover in practice: below roughly 50 pieces per design, DTG or DTF nearly always wins. From about 100 pieces upward, screen printing usually wins for designs with a handful of colours, and its advantage grows with quantity. Between 50 and 100 pieces, the answer depends on colour count, one or two colours tips toward screens earlier, complex multicolour art keeps digital competitive longer. These are planning heuristics, not laws; ask your printer to quote your artwork both ways at your real quantity.

A clearly hypothetical illustration: a 3-colour chest print might cost 4 to 6 dollars per piece at 20 units on DTF, while at 500 units screen printing might land under 1.5 dollars per piece including setup amortisation. Same artwork, different economics, purely because of run size.

Colour, detail and artwork limits

Screen printing handles spot colours superbly, exact Pantone matches, dense opaque whites on black garments, and specialty inks that digital cannot touch: puff, high-density, metallics, glow, discharge. Its limits are gradients and photographic art, which require halftoning and expert separations, and each added colour adds a screen and cost. Most commercial designs run 1 to 6 colours; beyond 8, costs and registration difficulty climb steeply.

DTG has effectively unlimited colour: photographs, fine gradients and tiny lettering reproduce directly from the file. Its constraints are surface-dependent, it performs best on smooth, high-cotton fabrics, and colours print slightly softer and less punchy than screen-printed spot colour, with exact Pantone matching harder to guarantee. DTF sits between: full colour like DTG, strong opacity even on dark polyester, crisp edges, but fine interior detail and very small text are limited by how cleanly the transfer weeds and how the adhesive layer carries detail.

Fabric compatibility and hand feel

Fabric often decides the method before economics do. DTG wants cotton: 100 percent cotton or high-cotton blends with a smooth combed surface give the best results, while polyester and heavily brushed surfaces are poor DTG substrates. Screen printing is broadly compatible, cotton, blends and polyester, though polyester requires low-bleed inks and lower cure temperatures to prevent dye migration, the effect where a red shirt slowly turns a white print pink. DTF is the universalist: cotton, poly, blends, nylon shells and canvas all accept transfers, which is why it has taken over much of the mixed-fabric merch market.

Hand feel ranks fairly consistently. Water-based and discharge screen printing is the softest, the ink becomes part of the fabric and heavy vintage-style prints stay supple. DTG is next, thin and soft, though the white underbase needed on dark garments adds some body. Plastisol screen prints sit on the surface and are noticeable in the hand, acceptable in streetwear where a solid print is part of the look. DTF is typically the most present: a continuous film-like layer with a slight plastic touch, improving with newer powders but still the method a discerning customer is most likely to feel.

Durability and wash performance

Properly cured screen prints are the durability benchmark: plastisol survives 50 plus washes with modest cracking on fold lines late in life, and discharge prints last essentially as long as the garment because the design is in the fibre. DTG durability is good on the right fabric, expect gradual softening and fading over dozens of washes, roughly comparable to the garment's own ageing when pretreatment and curing are done well, and noticeably worse when they are not.

DTF wash performance has improved rapidly and good transfers now survive 40 to 60 washes without cracking or peeling; the failure mode to watch is edge lifting on cheap adhesives or rushed pressing. Whatever the method, wash-test your approved strike-off five times before bulk: printing failures almost always announce themselves in the first few washes, and a five-wash test costs nothing but a week.

  • DTG: good on quality cotton, sensitive to pretreatment and cure quality

A simple decision rule

Decide in this order. First, fabric: polyester or mixed product types push you to DTF or specialty screen setups, and away from DTG. Second, run size per design: under 50 pieces, digital; over 100, screens; between, get both quotes. Third, artwork: photographic or high-colour art favours digital at any modest quantity; spot-colour logos and specialty effects, puff, high-density, metallic, favour screens. Fourth, hand feel: if the softest possible print is a brand requirement, water-based screen or DTG beats DTF.

In production reality, methods mix within one order: a brand might screen print the main collection graphic at 500 pieces while running 30 DTF-printed staff shirts on polyester, from the same artwork files. A capable production partner will route each job to the right method rather than the method they happen to own, which is a question worth asking any supplier directly.
