How seamless garments are actually made

A seamless legging does not start as fabric on a roll. Specialised circular knitting machines, small-diameter machines developed for bodywear, knit the garment as a shaped tube, changing stitch structure zone by zone as they go. Compression around the waist, openwork mesh behind the knee, rib texture along the side, all of it is knitted in, not sewn on. After knitting, the tubes are cut minimally, linked at the gusset and waistband, dyed, heat-set and finished.

The payoff is what made the category: no side seams to chafe or break lines across the body, engineered support exactly where the pattern maps it, and the sculpted, second-skin fit that dominates the leggings and sports bra market. Yarns are typically nylon or polyester with elastane throughout, 20-30 percent elastane in performance zones being common.

The honest MOQ conversation for seamless

Our standard cut-and-sew MOQ is 300 pieces per style, but seamless is different, and you should hear that before falling in love with the category. Each style requires machine programming and knit development, machines knit one tube size at a time so size runs are batched, and dye lots have their own minimums. Realistic seamless MOQs start around 500-1,000 pieces per style, often quoted per colour, and vary with the factory and the complexity of the zoning.

There are legitimate ways to make the entry easier: building a capsule on an existing developed knit structure rather than programming from zero, compressing the size range (seamless stretch forgives a S/M-M/L range), and concentrating colours. What we will not do is quote a 300-piece seamless programme that no serious seamless plant would run well; if your volumes are below the threshold, we will say so and propose cut-and-sew alternatives that get close to the seamless aesthetic with flatlock construction.

Design possibilities knitted into the fabric

Zoned engineering is the design language of seamless: higher-density compression through waist and core, breathable mesh structures mapped to heat zones, jacquard textures and tonal logo patterns knitted directly into the surface, plush-touch yarns on contact areas. Because these are stitch structures rather than applied decorations, they survive the life of the garment and add no seams, films or prints to fail.

Colour works differently too. Garments are usually knitted in greige yarn and piece- or garment-dyed after, which is efficient for solid colourways; melange effects come from pre-dyed marl yarns; and two-colour jacquards knit contrast patterns from separate yarn feeds. Logos beyond knitted-in patterns are added as heat transfers or reflective prints in finishing, and we match technique to placement as with any performance garment.

Development, sampling and production timeline

Seamless development is closer to product engineering than to conventional sampling. Programming the knit file, trialling tension and structure, and fitting on the body takes 3-4 weeks for a new style, longer if zoning is complex. Fit iterations change the knit programme, not just a pattern, so plan for two rounds. Once the style is proven, colour extensions and reorders are fast because the programme already exists.

Bulk production runs 5-7 weeks depending on machine allocation and dye schedule, and road freight reaches most EU markets in 3-7 days. A typical first programme is a legging plus bra in two colours at 1,000-2,000 pieces total; brands testing the category smaller than that are usually better served starting cut-and-sew, and we will map that path honestly in the first call.
